I've heard people say that when you abuse Chaos Chao, they can actually die. Is this true?

No, Chaos Chao cannot die unless a severe amount of hacking has gone into effect on the chao data.

No, a Chaos Chao cannot die if you abuse it. Once a Chao has become a Chaos Chao, the Chao will become immortal. :omochao:

It’s only true on the Dreamcast version of Sonic Adventure, as it has an hp system. It is impossible on all other versions.

I could have sworn I've seen this happen in Adventure 2: Battle. I guess my memory fails me?

Your GameCube might have dust in it, causing a glitch. Other than that, I have no idea.
